Finally managed to get round to attacking the rust! After grinding back to good metal it was clear that a couple of other spots needed attention with the welder, as they were badly pitted and I could see if I ground out the pits there would be very little strength left.
After grinding
After drilling out a few pits and a quick blob of weld
Another blob was needed here
Worst area cut back to unrusted metal
Patch cut to size
I did the patch in two sections to try and get the curve looking acceptable - top section in and almost ground flush
All welded and ground back
Painted with Zinga, just needs a sand smooth and a top coat now!

Screens can hide a nasty surprise - I'm not looking forward to taking the rear quarter windows out of the GS.
A mate had a leak in his 2cv, which was traced to a rust bubble under the lower edge to the windscreen rubber. When we removed the screen the whole lower windscreen frame was rotten!

I too was surprised at the extent it had spread behind - I knew there were a couple of areas which had appeared over the last 2 years but had not yet broken the paint on the pillars. The heavy salt the last 2 winters was probably a large factor. I'm not suggesting that everybody whips their windscreens out for a check though, but I suppose it can't do any harm to peel back the seal lip and have a peek if you plan on keeping the car long term.
Having said that though, once the screen was out the whole job (before top coat) only took about 3 hours. And only one piece of welding was strictly necessary - the others were more because Zinga can't be painted on rust or converted rust, only shiny bare metal so I had to get rid of any trace of rust. If you were using conventional paint then you could probably get away with a grind back and simply treat the rust that hasn't penetrated. That should still last for a good few years.
Good work on that, very neat.
I was pleasantly surprised when having the screen replaced a few months back to see no sign of rust. Just hope the guy didn't stick any screwdrivers through the paint or anything when refitting.

Still not got the screen in - got sidetracked fitting a winch to the Disco...
...and also collecting Lana's new car.
There were a couple of nice surprises when we collected it - he'd put in some genuine BMW mats, replaced the missing aerial and a couple of other bits of missing trim. Although the cost of those was probably next to nothing, the fact they'd bothered even though we'd already bought the car, was a nice touch. Plus half a tank of fuel was an unexpected bonus! So far so good, and managed to get up our track without scraping the ground.

My thoughts exactly. Most of the time it's going to be sitting unused (just an insurance policy but the main use is for felling and moving logs around), so it makes sense for it to be low down and out of the way, rather than hanging off a great big heavy winch bumper. Any mods I do to help off road need to NOT compromise the use on road - which limits it to a winch and maybe locking axle differentials. No lift kits and monster tyres for me!

Had the added advantage of not needing any compressor or wiring, just makes sure that neither wheel can turn slower than the propshaft. Maybe one day!

This afternoon I managed to grab some tinkering time, and temporarily put the old windscreen back in the BX. This saved a lot of newspaper and masking tape!
Repaired areas now primed...
...and topcoated.
I'll hopefully get the new windscreen and seal fitted later this week - the fitter has been keen (understandably) to get the job finished as he's already bought the new screen!
